Made a start of stripping the car this week, bumper and crash beam off, ready for the bumper to go down to Exeter tomorrow for my friend Kurt to do some body work for me...

It's going out to be made to look like this (Excuse the v poor render) which i'm right in thinking will b the first time it's actually ever been done, to my knowledge at least anyway!

I also split the engine and box last night, and removed the fly wheel so i can get the engine on a stand and begin checking it over, refreshing and servicing it.

So thats where i'm at this week. I'm not going to bother pulling the engine and box out just yet, i thought it'd make sense to get the 1.4 engine and box built up correctly and ready, meaning i can just pull one setup out and drop another in, instead of leaving the car around with no front end on it.... I'm going to pull some of the interior out today, and hand that over to my friend Mikey for some fresh trimming... i'm getting very very excited now.

I really really need to make time to get onto my splits now too, i just don't know what colour to go with!!! I'm honestly thinking about doing them body colour to be honest, i can picture it looking super clean.

And now, some maths.

So, i've got this 1.4 16v Sport gearbox. They differ from the 75BHP box as they are geared for economy, whereas the 100 BHP box is geared for acceleration. Now when my 75BHP box exploded on my Polo, i kept the 5th gear from it. So here's what i've done.

This is the 75BHP gear setup.

744A1677-68C7-41DC-A43A-452E95B5A556_zps

Tooth count taken on the 75 BHP gears

Input - 50 Teeth
Output - 37 Teeth
37/50 = 0.74 5th gear ratio

This is the 100 BHP Gear setup.

FEF4ED39-1AA2-405C-83D6-D748D379D85E_zps

E4C13568-E631-4887-A0BC-336F93911074_zps

Tooth count taken on the 100 BHP Gears

Input - 46 Teeth
Output 41 Teehth
41/46 = 0.89 5th gear ratio

So by putting my Longer 5th gear on, i'll roughly see a drop of 20.5% RPM across the gear. Which roughly calculated means the top end is pushed from 124 MPH to 149MPH. This means mega fuel economy at 5th gear, allowing me to cruise at about 2800 RPM at 70, instead of about 3700 RPM at 70.

So thats now on, i'm about to stick the box in the paraffin washer and clean it up before i dust some paint over it!

i did similar on my old mk3 which had a mk2 02y 16v box - i stuck a diesel 5th gear in - the drop from 4th to 5th was quite horrific over 2k rpm so you had to be on 4k at least in 4th to use 5th or car just died! lol.

but cruising it was mega on fuel (just had to change down on hills!!)

Afternoon all,

So the fronts off, all i'm left to do now is put the engine and gearbox back together, then it's good to go in!

With the slam panel and rad off, i've made a start of lable'ing up the engine harness, just so i can copy everything over onto the 1.4 loom. This will save me hours of head scratching.

By rights, with the driveshafts out it's literally a case of getting an engine crane in place, taking the support bolts and exhaust off, then pulling the engine out from the front with a pallet truck..

I've heard of people putting the diesel 5th in place of 6th gear on lupo GTI's, the difference in fuel saving is unreal hahaha

Morning all,

Fair bit of progress made over the last 2 weeks, engine and box are now clean, engine is timed and the swap is now ready to begin!

Nice fresh timing kit installed, engine ready for clean

Pre wash

150 degree steam cleaned, it's good for a quick rattle of silver now!

To summarise on engine and box:

I've timed and serviced the engine,
Engine and box have been cleaned,
5th gear has been swapped for a longer ratio 5th

I had planned to go a bit more overboard, like head porting etc, but i'm limited on money and time. So for now, it's just a cleanup service and swap.

Cosmetically, well, see for yourself

Over the moon with this. Hugeeeeee shoutout to my friend Kurt (insta @kuxrt_) for making this happen, it's going to look the bollards when the front is complete again!

Test fitted my new specs also, wheels went out for paint last night :)

I need about 1.5 degree more camber on the rear, and i've got a pair of 8mm spacers to go on the front. Christ i love this thing.

Good morning friends, it's been a while.

Since my last post, i literally sat at work every single night and every weekend to get the car on the road and running. So i can happily say, especially from the reaction it got at UD, that it was worth every single minute.

Here's a slightly shortened build for you....

46110659575_f4704b7c21_b.jpg

33152422368_f71065b8f8_b.jpg

Engine out, bulkhead and engine bay scrubbed and cleaned.

47006143672_a890c8b8c4_b.jpg

46155805145_b44f90566c_b.jpg

Dash out, loom swapped (HORRENDOUS JOB)

47100267911_127a3260b5_b.jpg

47145387801_2d5c97c64a_b.jpg

AUB in place, custom exhaust made from a 1.6 exhaust manifold, a 1.4 flex joint and a 1.0 mid section (I refuse to buy things i can make) (Also had no money and just wanted to run the car, turns out this exhaust is actually brilliant and sounds the bollards)

47164073442_1cb53db153_b.jpg

After some fairly big immobiliser issues (As in me literally leaving the immobiliser 90 miles away) the car fired up first turn, meaning the engine could run for the first time in 2 years...

47192942742_733bda7499_b.jpg

Went out on my first drive, got told off for doing a burnout (unintentional)

46548311794_8697b114e6_b.jpg

First test fit of wheels

46431508655_88f3c4ffd6_b.jpg

8 oclock on the night before UD, my wheels don't fit.... only one thing for it

40381192453_af4d438a47_b.jpg

47346526721_83ccaa605c_b.jpg b

Haynes manual and a heatgun, fixed.

47346526681_2f78fcb085_b.jpg

And at 10:15, project complete. Beat my deadline by not even 2 hours.

Onto UD....

46652644914_874dc6cd89_b.jpg

46652682034_1959aaae33_b.jpg

47323003972_517b5df7cb_b.jpg

So yeah, i'm finally done! (Cosmetically anyway....)

Had an overwhelming response at UD, made all the hard work and graft feel so worthwhile. And i got a great spot inside!
